Digital vs offset printing

Digital printing applies toner or inkjet ink straight onto paper from the file, with no plates, so it suits short runs and fast jobs. Offset printing moves ink from metal plates onto a rubber blanket and then onto paper, which costs more to set up but less per copy on long runs.

Most flyer orders never reach the quantity where offset pays for itself, yet the choice still shapes colour, paper and the day the boxes arrive. Knowing what each press does well makes a quote much easier to read.

Two ways to put ink on paper

The names describe the machinery. Taylor explains digital printing as transferring the file directly onto the paper with toner or inkjet technology, with no printing plates and minimal setup, much like a very large and fast laser printer. Offset printing gets its name from an indirect step: the image is carried on a plate, inked, offset onto a rubber blanket and only then pressed onto the paper. That extra step is what gives offset its even ink film and fine detail over enormous quantities, and it is also why every offset job begins with plate making and press setup. A digital press has no plates to make, so the first sheet out is already a finished copy.

Where the price crosses

Offset carries its cost at the front and digital carries it on every sheet. Doceo's worked example sets offset at USD 400 of setup and USD 0.28 a piece against digital at USD 0.48 a piece, and finds the break even at 2,000 pieces: under that digital is cheaper and faster, over it offset saves money. Mailing.com runs different numbers, USD 400 plus USD 0.02 a piece against USD 0.08 for digital toner, and lands near 6,700. The gap between those two answers is the lesson. The crossover is not a fixed quantity; it moves with the shop's setup charge, the click rate, the paper and the ink coverage. The only reliable way to find it is to ask for both prices at your actual quantity.

Colour, paper and finishes

Doceo credits offset with extremely fine detail, accurate colour registration and support for Pantone matching, where a pre mixed ink is loaded to hit an exact brand colour. It rates digital colour as very good and improving, with a narrower range of stocks and finishes, while offset offers coatings and spot UV. Taylor adds that web offset keeps colour tight across long runs, while digital can show subtle variation when a job is printed at different times or on different machines. For a weekly specials flyer that changes every Monday none of this matters much. For a franchise whose exact green must match across every store and every reprint for years, it matters a great deal.

When each one is the right call

Digital fits small quantities, tight deadlines and anything that changes often: a market stall's three hundred flyers, a clinic's revised price list, a test run before a bigger campaign. It is also the only practical choice when each copy should differ, because variable data printing can change names, offers or codes from one sheet to the next. Offset fits the letterbox campaign in the tens of thousands, the printed menu reordered every quarter without changes, and any job that needs a spot colour or a specialist finish. Dumont Printing's figures give a sense of timing too: short digital runs in 24 to 72 hours, long offset runs over 2 to 6 weeks.

Common mistakes

The first is asking for offset on a job of a few hundred copies because it sounds more professional, then paying for plates spread over too few sheets. The second is the opposite: running tens of thousands of letterbox flyers digitally because the first quote came from a digital shop. Another is expecting the colour on screen to appear unchanged on paper, from either press, when the file is RGB and the press is not. Some buyers approve a digital proof and are surprised when the offset run looks slightly different. And a flyer with a date or price that changes weekly rarely suits a long offset run at all, however low the price per copy looks.

What the builder hands either press

The export is the same whichever press the shop chooses. A PDF from the flyer builder includes every page as a page image, and an A4 page captures at 2480 by 3508 pixels, which is A4 at 300 DPI, so text in that PDF is not selectable. The file is RGB. There is no CMYK export, no Pantone specification, no bleed and no crop marks, so the shop converts the colour for its press and the design should keep a clear margin inside the trim. If a brand colour must be exact on an offset run, give the shop the Pantone reference separately and ask for a proof before approving the run.

Questions people ask

Is digital printing lower quality than offset?

Not for most flyers. At normal reading distance a good digital print of a flyer looks clean and sharp. Offset's advantages show up in specific cases: very long runs that must stay consistent, exact spot colours, large flat areas of ink and particular papers or finishes. Ask for a printed sample from each process if the difference matters to you.

What is variable data printing?

It is printing where each copy can carry different content, such as a customer's name, a unique discount code or an individual QR code, drawn from a data file during the run. It works on digital presses because nothing physical has to change between sheets. On offset the artwork lives on the plates, so every copy in the run is identical.

Does the file need to be different for each press?

Usually not. The same PDF can go to either press, and the shop's prepress team prepares it for plates or for the digital machine. The questions to ask are about colour and trim: how they convert an RGB file, whether they want bleed, and whether a proof will be printed on the same press and paper as the real run.

Why does offset take longer to turn around?

Because the job has to be prepared before anything prints. Plates are made, the press is scheduled and set up, colour is adjusted on waste sheets, and the printed sheets may need time before cutting and finishing. Doceo quotes two to five business days of that preparation alone, while a simple digital job can often print the same or next day.

Can a reprint switch from offset to digital?

Yes, and it is common when a second run is much smaller than the first. Expect a small shift in colour between the two, since the processes lay ink differently. Keep a copy from the first run and ask the shop to match it, which gives them a physical target instead of a description of the colour.

Which is better for a few hundred flyers?

Digital, in almost every case. At a few hundred copies the offset setup cost is spread over too few sheets to compete, and digital will usually be faster as well. The exceptions are rare: a job that needs a specific Pantone ink or a finish only the offset line offers, and a customer willing to pay for it.
